I acquired a Pelican case that was missing the foam padding. A friend gave me some solid pieces that are bigger than the case and they need to be cut to size. I would also like to cut it out so that a carbine sized AR (M4, etc) could fit in it. A while back I remember reading about someone doing this with a waterjet system but not sure if it was styrofoam or foam padding.

My electric carving knife cuts soft foam very cleanly. 8)

Wow! That guy makes great looking foam! Wish I had something to put in a Pelican case (which I can't afford either)

Great ideas guys, I especially like the hot wire idea. I already have the transformer and rheostat "in stock" now I need to find some good wire.
